Screen printing ink that looks thick, separated, or old has not necessarily gone bad. Cold plastisol may become extremely stiff, stored pigments can settle, and specialty particles may collect at the bottom of a container. Many apparent problems disappear after the ink reaches room temperature and is mixed thoroughly.
The real test is whether the ink can return to a uniform condition, print correctly, cure properly, and survive washing. The warning signs also depend on whether you are using plastisol, water-based, discharge, or another activated ink system.
Does Plastisol Ink Expire?
Properly stored plastisol can remain usable indefinitely because it does not dry through evaporation. It cures only when exposed to sufficient heat.

Age alone is not a reason to discard plastisol. A container that has been stored for years may still perform normally after proper preparation.
Cold Or Settled Ink Is Not Necessarily Bad
Cold plastisol becomes much thicker than room-temperature ink. Move the closed container into a comfortable production area and allow the entire bucket to warm naturally.
Never place it on a heater, heating pad, flash dryer, or conveyor dryer. Direct heat can partially cure the ink and cause permanent damage.
Once the ink reaches room temperature, mix from the bottom upward and scrape the sides of the container. Plastisol is shear-thinning, so it often becomes smoother and easier to print as it is stirred and worked beneath the squeegee.

Signs That Plastisol May Be Damaged
Plastisol may no longer be usable when it contains:
- Hard or rubbery particles that will not mix back in
- Partially gelled areas around the sides or bottom
- A cured skin caused by heat exposure
- Heavy contamination from lint, dirt, water, or cleaner
- Permanent color contamination from another ink
- A consistency that remains abnormal after warming and mixing
Hard particles usually indicate that part of the ink has already been cured. Reducer cannot return cured plastisol to a liquid state. Those particles may clog the mesh or create defects in the print.
Separation Does Not Always Mean Failure
Some pigments, metallic materials, glitter flakes, and other specialty ingredients can settle during storage. A softer layer on top and firmer material at the bottom may simply mean the container needs to be remixed.
After thorough mixing, the color and texture should become uniform. If the layers refuse to combine, immediately separate again, or contain curdled or rubbery material, test the ink carefully before using it in production.
Do not grind or crush glitter and metallic particles while mixing. Their size and shape create the visual effect.
Contamination Can Ruin Otherwise Good Ink
Contamination causes many ink problems that are mistakenly blamed on age.
Common contaminants include:
- Water
- Screen wash or press cleaner
- Mineral spirits or household solvents
- Lint and garment fibers
- Another ink color
- Dirty or wet mixing tools
Only return clean, uncontaminated ink from the screen to its original container. Ink containing another color, adhesive, cleaner, or lint should be placed in a separate labeled container.
A small amount of contamination can permanently alter a light color or custom-matched ink.
Do Not Use Reducer To Rescue Damaged Ink
Reducer can make usable plastisol easier to print, but it cannot repair heat-cured, contaminated, or chemically unstable ink.
If the ink is merely thick, first:
- Bring it to room temperature.
- Mix it thoroughly.
- Confirm that the mesh suits the product.
- Test it under normal production conditions.
Adding reducer too early may decrease opacity, weaken color, increase spreading, or reduce polyester bleed resistance. If hard particles remain after mixing, thinning the surrounding ink will not solve the underlying problem.
How To Test Old Plastisol Ink
The most reliable quality assessment is a controlled print test.
- Warm and mix the ink completely.
- Inspect it for contamination or cured particles.
- Print through the recommended mesh.
- Use the actual garment or a representative test fabric.
- Cure the sample according to the product instructions.
- Allow it to cool completely.
- Check color, opacity, adhesion, stretch, and surface quality.
- Wash and dry the sample before approving production.
If the ink prints smoothly, reaches full cure, and survives washing, its age is generally not a concern.
Make Sure The Ink Is Not Being Blamed For A Cure Problem
A print can crack or wash away because the dryer settings were incorrect, even when the ink is perfectly good. The surface may appear dry while the bottom of the deposit remains under-cured.
Before rejecting stored ink, verify that the entire ink film reached its required temperature. Thermolabels can travel through the dryer with the garment and help document the temperatures reached during testing.
Also check belt speed, dryer warmup, ink-deposit thickness, and garment weight. Always confirm the final process with a wash test.
How To Tell If Water-Based Ink Has Gone Bad
Water-based ink has different storage limits because it can lose moisture and its ingredients may change over time. Follow the expiration date and storage instructions for the specific product.
Possible warning signs include:
- Visible mold or biological growth
- An unusual odor that was not present when the ink was fresh
- Irreversible clumping or curdling
- Separation that will not mix back together
- A dried skin or hardened material throughout the container
- Poor adhesion or wash durability after proper curing
Do not assume that adding water will restore old ink. Excess water can weaken pigment strength, change viscosity, and interfere with curing.
Some water-based products naturally have a noticeable odor or may settle during storage, so compare the condition with the manufacturer's normal product description rather than relying on smell or appearance alone.
Activated And Catalyzed Ink Can Look Good After Its Pot Life
Discharge, catalyzed, and two-part inks often have a limited working period after the activator or catalyst is added. Once that pot life has expired, the ink may still look printable while no longer performing properly.
An expired activated mixture may fail to:
- Discharge the garment dye
- Bond to the fabric
- Cure completely
- Stretch properly
- Survive washing
Do not try to revive it by adding more liquid or activator unless the manufacturer specifically permits that procedure. Mix only what the job requires, record the activation time, and never return activated ink to the original container.
Additives May Shorten Storage Life
Unmodified plastisol can remain usable indefinitely, but catalysts, bonding agents, and some specialty additives may change that expectation.
Every modified container should identify:
- The original ink
- The additive used
- The amount added
- The date and time of mixing
- Any stated pot life
- The job or garment for which it was prepared
Without this information, another employee may assume the container still contains ordinary shelf-stable plastisol.
When Should Ink Be Discarded?
Do not use ink for customer production when:
- It contains hard cured material that cannot be removed
- It is heavily contaminated
- It cannot be mixed into a uniform condition
- Its activated pot life has expired
- It fails a properly controlled cure and wash test
- Its color can no longer meet the required standard
When uncertain, isolate and label the container so it is not accidentally used. Test a small amount before deciding whether it should be discarded.
